Object of the week: DC-DC converter

Lights, indicators or horns: In the car industry, the 12V standard has become established, supplied by the lead-acid car battery. KYBURZ has adopted this standard. However, since the KYBURZ battery voltage is 26 V, the voltage must be stepped down for our accessories. This is done by the DC-DC converter.

Since 2006, KYBURZ vehicles have been equipped with devices from Alfa Tronix Ltd. in England. They transform the direct current (DC = direct current) from 24 V to 12 V. Handle heaters, radios or the 12 V socket also draw power from the DC-DC converter. The small devices have to do a lot!

Good to know:
The built-in DC-DC converter is short-circuit proof. If there is a short circuit on the output side (12 V), it detects this and switches off automatically without causing any damage.

Solar power at KYBURZ

For about two years, we have installed two different solar systems on the roof of our heating building. The smaller system has a peak output of 3kW, the larger one 10kW. Each of the two solar systems feeds one of our PX-H energy storage units. The energy generated and stored is used to ensure the lighting of the shed and the operation of our battery recycling system. When there is enough sunshine, cars can also be charged with stored solar power at the solar-powered charging station. The system was set up by our Arthur Bäuerle, who is responsible for the maintenance of our building infrastructure.

MSG-Werbetechnik – from apprenticeship at KYBURZ to running their own company

The brothers Shaban and Gentrit Murati both completed their training at KYBURZ between 2010 and 2014 as mechapraktiker/production mechanics. Today they run their own company: "MSG-Werbetechnik - simply, better stand out".

"Money was not the motivation to start our own company. We wanted our own company where we can stand behind it with our name. We wanted to be able to make flexible and independent decisions without having to get the boss's approval.

From graphic design and signage to branded textiles and promotional items, they offer their customers everything related to advertising technology. They can produce most of it in-house on their own machines and of course they also take care of the installation themselves.

Shaban and Gentrit have independently built up the company from scratch over the last 4 years.

They are justifiably proud of their own company and KYBURZ is also pleased with how far our former apprentices have come.

More possibilities thanks to CELDA

CELDA: Many KYBURZ employees have already heard the word. The acronym stands for CAN-based electronics for DXP and others. What is it all about?

It is about the processing and forwarding of electronic signals in vehicles. CELDA is a new electronics platform that will be used in many KYBURZ vehicles in the future. Up to now, the motor controller and the charger have taken over important electronic tasks - in future, the intelligence will lie in the software running on the FVP (vehicle distribution board). In this way, purchase components can be easily exchanged and adapted to the customer's needs, if necessary. Developing additional functions will be much easier in the future.

A major development step are the short-circuit-proof outputs with parameterisable cut-off currents for external consumers and the inputs, which can reliably detect the switching status of external switches. This further improves the fail-safety of the vehicles.  The DC/DC converter is newly integrated on the FVP. The CELDA prints are designed for battery voltages from 20 V to 90 V and offer extensive interfaces for our fleet monitoring.

In the system architecture, emphasis was placed on ensuring that future customer requirements can be implemented effectively and efficiently. Starting from the basic framework, many extensions are possible. Thanks to a CAN bus system, the internal wiring harness becomes leaner. Vehicle maintenance will be simplified in the future: programming and analysis will run via the CAN bus. Extended diagnostic possibilities simplify the maintenance of the vehicles.

The team (Daniel Schär / Fabio Mathis / Thomas Baumann) has been working on the challenge of developing the technically sophisticated solution with all the desired functions since September 2019. The EMC test (electromagnetic compatibility) has been accepted and practical testing has begun. If everything goes according to plan, we will have the DXP vehicles equipped with the new electronics from the beginning of 2022.

11.12.2020, DH

Do you have any questions about CELDA? Daniel Schär will be happy to answer them.

Schär Elektrofahrzeuge GmbH

Service partner of KYBURZ

The company Schär Elektrofahrzeuge is a two-man business and is based in Hirschthal Canton Aargau - this is Roger Schär, the company owner, and his employee Christian Lätt. Roger has been self-employed in the field of electric vehicles for a good 11 years and successfully looks after postal vehicles in the Aargau area. Fabian Schweri talked to Roger Schär.

Fabian: How would you describe the company Schär Elektrofahrzeuge in 3 sentences?

Roger: Our great experience in the field of electric vehicles (forklifts, tractors, tippers and various special vehicles) is our basis for good and reliable services. Thanks to our mobile workshop on wheels, we can also repair defective vehicles on site. This keeps the downtime of the vehicles short and eliminates expensive transport costs.

Fabian: What distinguishes your company, what is special about you?

Roger: Thanks to our mobile workshop, we are flexible and can also handle emergencies very quickly. What is special about our company is that we are a two-man operation and we harmonise wonderfully together.

Fabian: How long have you been KYBURZ service partners?

Roger: We have been with the company from the very beginning - that is, for a good 10 years. Just under 11 years ago I decided to set up my own business. The order from the post office as a service partner for KYBURZ vehicles came at about the same time.

Fabian: What are your tasks as a service partner?

Roger: Our job includes all maintenance on the postal vehicles, both minor and major repairs, including welding work on parts approved by KYBURZ.

Fabian: How do you organise these tasks?

Roger: After consultation with the post offices, depending on which post office has a need. Christian only does postal vehicles, which means he is at the post office from about 5 a.m. and carries out work there. The working time varies, depending on what work is needed.

Fabian: How many vehicles and which area are you responsible for?

Roger: We are responsible for a total of 300 vehicles. From Zofingen to Bremgarten. The longest journey is 35 minutes to Bremgarten. All the others can be reached within 10 to 15 minutes.

Fabian: What do you do when you're not repairing DXPs?

Roger: We do repairs on electronics, hydraulics, brake technology as well as small locksmith and welding work on various special vehicles (forklifts, tractors and tippers). The sale of batteries and maintenance, to ensure that there is always enough power, is also part of our work, as well as bandages and wheels and the sale of new and used vehicles.

A day in the life of Penélope Perucchi

Erza Mehmeti: How long have you been with KYBURZ?

Penélope Perucchi: I have been with KYBURZ for 8 months.

Erza: What are your activities?

Penélope: I work in logistics and I stand in for Monika in the web shop when Ali or Ivan are out. Mostly, I take care of the production line in Embrach. I also rebook things for internal orders and prepare everything. I'm also going to learn the incoming goods procedure.

Erza: What is your typical daily routine?

Penélope: At the moment I'm in the webshop and I start at 7 a.m. until about 4.30 p.m.. I pack all the orders and take care of the stock in the webshop. That means I have to make sure that everything is stocked up and that I have enough material. Otherwise, when I'm in Embrach, I ask William if there's something special and he tells us who's doing what. At the moment, I take care of the production line with Ramona and make sure that everything is stocked up and that the employees on the production line don't have a production stop.

Erza: What do you like? What not so much?

Penélope: I like the variety I have and the team. What I also like is that everyone is very friendly and you are accepted as you are and everyone is very helpful. You can also talk to your supervisor if you have a problem and you get help and look for a solution together. What I don't like so much is that sometimes there are communication problems between the departments and you have to do one thing more than the other, which sometimes means a loss of time.

Erza: What do you like to do in your free time?

Penélope: In my free time, when the weather is nice, I like to go to the lake with friends or hiking with my fiancé and skiing in winter. I also like to travel. Last year we went to the Dominican Republic and it was fantastic. This year we planned to go to Australia, but unfortunately it didn't work out because of Corona. I also like to cook. Trying new recipes and baking is something I still need to practice.

How does my feedback get into the software?

In the last article we explained how Fleet Support processes customer feedback.

This time we show how the support tickets, which are passed on to development and processed together with other customer requests, eventually flow into the product, in our case the Fleet software. All tickets go on a long list - the product task list. Software development processes the tasks placed there according to the so-called Scrum method. Scrum comes from the English and means "scrum". Scrum differs from other classic project methods in that it offers solutions to the following everyday problems:

  • There are always more tasks and requirements than can be translated into reality.
  • Requirements change several times in the course of a development.
  • The longer the process takes from definition to the finished product, the more the result deviates from the expectation.
  • The real quality only becomes apparent when the product is ready to run.

With Scrum, work is planned at short notice for a so-called sprint. For us, a sprint lasts 2 weeks. Before each sprint planning, the priorities of the waiting tasks are reassessed. The most important and urgent tasks are added to the sprint task list and processed. In the daily Scrum meeting, each team member reports on the status of the work. The result of the sprint is an addition to the existing, running software. This addition can be tested immediately across all stages and, if ok, released. Errors and deviations from expectations are corrected promptly in the next sprint.

Develop - test - release becomes an ongoing process that can be optimised with each sprint and leads to shorter development times and higher quality.

Scrum is originally an invention from software development and is now also used in developments in industry. Accordingly, there are many tools and literature on the subject.

The newly developed two-arm fork in the test

A new, stronger telescopic fork is currently under development. In order to test the performance of the new fork, some strain gauges were attached to it to record the stresses when driving over obstacles. This data forms the basis for endurance tests that we carry out on our test benches. With these endurance tests, a complete vehicle life can be simulated in a few weeks.

On the newly developed fork, the stress peaks are much lower when driving over obstacles. This fork will be used on new off-road vehicles that will be used in Australia.

Do you have questions about the two-arm fork test? Erik will be happy to answer them.

Plan your trip with eCalc

Are you planning a trip across Europe with your electric car? Are you looking for charging stations on your journey or do you want to compare the energy consumption of different vehicles? That's what the eCalc calculator is for. You select your vehicle, then define the route and the predicted battery status is displayed at each point. Admittedly, using eCalc is not that easy. It takes a little practice.
